Hope someone can help me here... I have a 2000 Ford Expolrer with a V8 and AWD. Back at the end of June the check engin light cam on and I took it to my local shop. They checked the code and told me it needed a new EGR valve position sensor which they replaced. Two weeks later the light was back on. This time they removed the EGR valve and cleaned it (no idea what that entails) A week later the light was back on. Third visit they replaced the EGR vavle itself. A week later the lights back on, this time removed the valve again and "cleaned the Port" as they suspect that there was some loose carbon that was becoming dilogged and making the light come on. Week later the light was back and on the fifth trip to the shop they "cleaned" the port again.

Picked it up this morning, and didn't even make it to work without the light coming back on. (in the past it would usually talke until Tue or Wed for the computer to reset and the light to come back on)

As you can imagine I'm getting a little frustrated. When I dropped it off this last time I asked what would be next if this cleaning doesn't work. Without much confidence in the shop managers voice he talked about removing the intake manifold for a better cleaning or replacing it all together.

My questions to the forum are... is this a unique problem or commonplace? Are the steps there takling the rights ones? (replacing the valve and postiton sensor seemed right, but theses cleanings seem like shots in the dark) Does removing the intake make sense (seems drastic to me, but I'm by no means an expert)Anything I should ask them to try? Should I take it to someone else?

Carbon build-up can be a big problem. You can help prevent these problems by using SAE 5W-30 full-synthetic engine oil (e.g. Mobil 1 or Pennzoil Platinum), changing the oil and filter every 6,000 miles or 6 months, whichever comes first. Engines run much cleaner and don't sludge. This link should help:

I would check the EGR vacuum control solenoid they can fail intermittantly.
